Material Selection and Stamping Process
The manufacturing of laminated rotor cores for electric vehicle (EV) motors begins with selecting high-quality electrical steel sheets. These sheets are specifically designed to have low core loss and high magnetic permeability, which are crucial for efficient motor performance. The steel is usually coated with an insulating layer to reduce eddy current losses once the laminations are stacked together.
After material selection, the steel sheets undergo a precision stamping process. Using high-speed stamping presses equipped with custom dies, the sheets are cut into the desired lamination shapes. This step demands tight tolerances to ensure that each lamination fits perfectly during stacking. Any deviation can lead to imbalance or increased losses in the rotor assembly.
Stacking and Bonding Techniques
Once individual laminations are stamped, they are stacked to form the rotor core. The stacking process is carefully controlled to maintain alignment and minimize air gaps between laminations, which can significantly affect magnetic performance. Automated stacking machines are often employed to improve consistency and production speed.
To secure the laminations together, bonding methods such as welding, adhesive bonding, or mechanical fastening are used. Welding provides a strong and durable bond but can introduce thermal stresses. Adhesive bonding helps maintain magnetic properties by avoiding heat but typically requires curing time. The choice of bonding technique depends on design requirements and production scale.
Final Machining and Quality Control
After stacking and bonding, the rotor core undergoes final machining processes to achieve precise dimensions and surface finishes. Operations such as grinding, turning, and balancing are performed to ensure the rotor meets strict specifications necessary for optimal motor operation.

Quality control is integral throughout the manufacturing process. Non-destructive testing methods like ultrasonic inspection and dimensional measurement verify the integrity and accuracy of the laminated rotor cores. Consistent quality ensures reliable performance and longevity of EV motors in real-world applications.
